If you sit at either end of this chart, the answer is a different construction rather than a different size. Adjustable caps genuinely run out at both edges.
Above the Adjustable Range
Adjustable caps stop around 24 inches, and a meaningful number of adults sit above that.
Three options work.
Fitted sizes continue to 8 and occasionally beyond, and give the cleanest result.
XXL stretch-fit bands cover roughly 23.5 to 25 inches with no visible closure.
Knits stretch further than any woven cap and rarely present a problem at all.
What does not work is forcing an adjustable cap at its largest setting. It sits high on the head, the closure is under constant tension and loosens permanently over a season, and it looks wrong.

Below the Adjustable Range
Less discussed and affects a real number of people. Adjustable caps are still loose below about 21.5 inches.
Two options.
Fitted sizes extend down to 6 3/4 and below.
Youth large or youth adjustable caps cover 21.5 inches and under with proportions close enough to adult that most people are comfortable wearing them.
The signal that someone is in this position is a cap that remains loose at its tightest setting. That is a construction problem rather than a sizing error, and swapping to a smaller adult size will not help because there is not one.
A cap loose at its tightest setting means the head is below the adjustable range, not that the size is wrong. There is no smaller adult adjustable size — the fix is fitted or youth sizing.
How Fitted Numbers Work
Fitted sizes look unrelated to the inches beside them because they derive from head diameter rather than circumference.
Divide a circumference by pi and you get roughly the fitted number — 22 inches around is about 7 inches across, which is a size 7. That is the whole system, and knowing it makes the chart intuitive rather than arbitrary.
Sizes advance in eighths, which is roughly three eighths of an inch of circumference. That is a small step, which is why fitted sizing is precise and why being between sizes is genuinely awkward.

- Forcing an adjustable cap at its largest setting. It loosens permanently and sits wrong.
- Assuming a loose cap needs a smaller adult size. Below 21.5 inches there is not one.
- Expecting fitted sizes to match across brands. Sweatbands and crowns differ.
- Sizing down when between fitted sizes. Round up and use the crown's give.
What Changes Fit Beyond the Number
- Hair. The largest uncounted variable. Volume can add a full size of effective circumference.
- Sweatband thickness. A padded band takes up internal circumference, so the same labeled size fits smaller.
- Crown depth. A deeper crown sits further down and feels looser at the same measurement.
- Head shape. Round and oval heads of the same circumference fit differently, which adjustable absorbs and fitted does not.
- Shrinkage. Cotton shrinks in heat, and on a fitted cap that change is permanent.
The shrinkage point is the strongest argument for garment-washed blanks on fitted programs — most of it has happened before the customer receives the hat.
Where the Averages Sit
Useful context for anyone estimating a group order without measurements.
Adult men average around 22.5 inches and adult women around 22 inches — roughly one fitted size apart. The bulk of both groups falls between 21.5 and 23.5 inches, which is comfortably inside the adjustable range.
That is why a single adjustable size works so well on mixed groups. The middle of the chart genuinely covers most people, and the ends are where the exceptions live.
Two cautions on using averages. They predict a group's distribution reasonably and predict an individual poorly, since the spread within either group is several inches. And they say nothing about hair, which pushes effective circumference up for a meaningful share of any group regardless of measured head size.

What We Tell Customers Who Ask
Fitted and adjustable blanks cost similarly. The difference is administrative and in waste — a wrong fitted size is an unusable hat, where a wrong adjustable estimate usually still fits.
A cap worn at either extreme of its adjustment wears at the closure faster. Someone consistently at the largest setting will loosen it within a season, which indicates the size rather than the quality.
For fitted programs, specify garment-washed blanks. Most of the cotton shrinkage has already happened, so the size the wearer receives is the size they keep.
For a group we would run one adult adjustable size with ten percent spare, and handle anyone outside 21.5 to 24 inches as a small separate order in fitted or youth sizing.
