Fitted Hat Size Chart: Numbers, Math and Brand Variation
Fitted sizes are the only headwear numbers that mean something physical, and almost nobody knows what. We'll explain the math, because it makes the chart usable.
Fitted hat sizes derive from head diameter, not circumference — divide your circumference by pi and you get roughly the size number. A 22-inch head is about 7 inches across, which is a size 7. Sizes advance in eighths, roughly three eighths of an inch of circumference per step, which makes fitted the most precise system and the least forgiving.

Each eighth of a size is roughly three eighths of an inch of circumference.

Measure your circumference and divide by 3.14 to get your approximate fitted size. It is quicker than finding a chart and it explains why the numbers look the way they do.
Why the Numbers Look Wrong
Fitted sizing predates modern manufacturing and comes from hatters measuring the oval of a head block rather than wrapping a tape around it.
That is why a size 7 corresponds to 22 inches rather than to anything you would measure directly. The 7 is the approximate diameter across the head block, and circumference is that number times pi.
Knowing this makes two things easier. You can convert without a chart. And you can sanity-check a size that seems wrong — if someone says they wear a 7 1/2 and measures 22 inches, one of those numbers is off, because 22 inches is a 7.
Brand Variation Is Real
The chart above is standard and the hats are not. Three things move fit at the same labeled size.
- Sweatband thickness. A padded or wide band takes up internal circumference, so a cap with a thick band fits smaller than one with a thin band at the same size.
- Crown depth. A deeper crown sits further down the head, which feels looser even at identical circumference.
- Fabric give. Wool blends give slightly under tension; stiff cotton does not. The same size can feel a half step different between them.

Fitted sizing is standard on paper and not in practice. Sweatband thickness and crown depth both move the fit, so a 7 1/4 in one brand can sit a half step from another.
Between Sizes
The genuine weakness of the system. Sizes advance in eighths, and a head measuring squarely between two has no correct option.
The convention is to size up and rely on the crown's natural give. A slightly loose fitted cap sits correctly and settles with wear; a slightly tight one presses at the sweatband and never becomes comfortable.
The alternative is to accept that fitted may be the wrong construction. Stretch-fit covers a band rather than a point, and adjustable covers two and a half inches. For anyone consistently between fitted sizes, one of those solves the problem permanently.
Round up when between fitted sizes. A loose fitted cap settles with wear; a tight one presses at the sweatband and stays uncomfortable indefinitely.
Shrinkage Is the Fitted Problem
More consequential here than on any other construction, because there is no adjustment to absorb it.
Cotton shrinks, most of it on first wetting. On an adjustable cap that means tightening the strap a notch. On a fitted cap it means the hat is now effectively a smaller size, permanently.
A hot wash or a pass through a dryer can move a fitted cotton cap close to half a size. That is enough to make a correctly ordered hat unwearable.
Two responses. Specify garment-washed blanks, where most shrinkage has already happened. And make care instructions explicit on any fitted program — cold water, air dry, no exceptions.
- Sizing down when between sizes. Round up and let the crown give.
- Assuming fitted sizes transfer between brands. Sweatbands and crowns differ.
- Fitted caps for an unmeasured group. Every wrong guess is a wasted hat.
- Machine washing or drying. Shrinkage is permanent and there is no adjustment.
Fitted and Reorders
A practical weakness that only shows up on the second order.
Because fitted caps have no adjustment, a top-up run has to match the original precisely. Two things can move between runs and both are invisible until the hats arrive.
Blank changes. Manufacturers revise sweatbands and crown depths between production years without changing the size label. A 7 1/4 ordered eighteen months apart can fit differently.
Dye and fabric batches. Less about fit and worth noting, since a fitted program is usually one where appearance matters most.
Three habits protect a fitted program. Order the full quantity in one run wherever possible. Record the exact blank model and colorway rather than a description. And where a top-up is likely, buy the spares upfront — with no minimum order there is no penalty for adding a few extra hats to the original run rather than reordering later.
For programs expected to grow over time, adjustable is the more practical construction regardless of how the fitted version looks.
When Fitted Is Worth It
- Individual orders. One person, one measurement, the cleanest silhouette available.
- Retail lines. Where customers choose their own size.
- Programs with known measurements. A small team where sizes have been collected properly.
- Where the look matters most. No closure means an unbroken crown line, which nothing else achieves.
