How Bottles Become Fabric
The mechanical recycling process is straightforward and worth knowing, because it explains the limitations.

- Collection and sorting. PET bottles are separated by type and color. Color matters because dye cannot be removed.
- Washing and shredding. Bottles are cleaned and reduced to flake.
- Melting and extrusion. Flake is melted and forced through spinnerets to form filament.
- Spinning. Filament is drawn and textured into yarn.
- Weaving or knitting. Yarn becomes fabric exactly as virgin polyester would.
From the weaving stage onward it is an ordinary polyester supply chain. That is why the finished fabric behaves the same — chemically it is the same polymer.
Roughly a dozen standard bottles make one cap, though the figure varies by fabric weight and manufacturers quote it inconsistently. It is a useful illustration rather than a precise metric.

The practical question for a supplier is which certification, what percentage, and what is the certificate number. A blank described as recycled without one is a claim rather than a verified fact, and if you repeat it on your own product page it becomes your claim. Recycled content percentages vary widely and certified blends can be as low as twenty percent. State the percentage rather than describing a blend simply as recycled.
Performance
In headwear, rPET performs the same as virgin polyester across every property that matters.
- Wicking and drying. Identical. Same polymer, same hydrophobic behavior.
- Colorfastness. Identical, and better than cotton across every color.
- Durability. Identical in practice. Mechanical recycling shortens polymer chains slightly, and at headwear fabric weights that is not detectable in use.
- Embroidery. Identical. Same slickness, same needle-hole behavior, same dye migration considerations on dark grounds.
The one genuine limitation is color. Recycled feedstock carries residual color that cannot be fully removed, so very pale and very bright shades are harder to achieve. Ranges skew toward mid-tones, heathers and darks — and heathers actually suit rPET well, since slight fiber variation reads as intended texture. What It Does and Does Not Achieve
Worth being accurate about, since overstating it is where these programs go wrong.
What it does. Diverts PET from landfill and incineration, uses less energy than producing virgin polyester, and reduces demand for petroleum feedstock.
What it does not. Solve microplastic shedding, which recycled polyester does exactly as much as virgin. It also does not make the fabric biodegradable, and mechanical recycling can generally only be repeated a limited number of times before fiber quality degrades.
Describing a rPET cap as recycled polyester with a stated percentage is accurate. Describing it as plastic-free, biodegradable or zero-waste is not.
- Describing a blend as recycled without the percentage. Certified blends can be twenty percent.
- Claiming biodegradability. rPET is still polyester.
- Expecting bright or pale colorways. Residual feedstock color limits the range.
- Accepting recycled without a certificate. The claim becomes yours downstream.
Recycled Cotton
Less common in headwear and worth understanding as a different proposition.
Recycled cotton usually comes from post-industrial offcuts rather than post-consumer garments. Mechanical processing shortens the fibers, which weakens the yarn, so recycled cotton is nearly always blended with virgin cotton or polyester to be usable.

Recycled Content and Color Matching
The color limitation in recycled polyester has a knock-on effect on programs that matters more than the color range itself.
Because recycled feedstock carries residual color, achieving an exact shade is harder and batch consistency is lower than with virgin polyester. Two runs of the same recycled colorway can sit slightly further apart than two runs of a virgin one.
For a single order that is invisible. For a program topped up across a year or run alongside apparel in a matched color, it is a genuine consideration and worth raising before a brand commits to recycled in a color-critical application.
Two practical responses. Order the full quantity in one run where the program allows, which removes batch variation entirely. Or choose heathers and mid-tones, where slight variation is absorbed by the fabric's existing tonal range rather than showing as a mismatch.
It is one of the reasons recycled ranges lean toward heathers, and it turns a manufacturing constraint into the more practical specification.
Recycled Content in the Other Components
A cap has more parts than the shell, and a recycled claim about the whole hat needs to account for them.
- Sweatband. Usually polyester, and recycled versions are available on better blanks. Worth asking about, since it is a substantial share of the fabric in a cap.
- Closure hardware. Snapback tabs are plastic. Recycled options exist and are uncommon.
- Brim board. Plastic, and recycled fiber boards are used on some blanks — they are also weaker when wet, which is a genuine trade-off.
- Thread and labels. Recycled polyester thread and woven labels are both available with limited color ranges.
Most certified recycled caps count the shell fabric only, which is normal and worth knowing. If your claim describes the hat rather than the fabric, ask the supplier what percentage of the finished product the certification actually covers.

Who Orders Them
Outdoor and environmental brands. Corporate programs with sustainability commitments or procurement requirements. Universities and schools. Nonprofits and conservation groups. Marine and watersports businesses. Any brand where the material story supports an existing position rather than inventing one.

Communicating It to Customers
If a recycled hat is being sold rather than issued, how it is described affects whether the material does any commercial work.
- State the number. "100% recycled polyester" or "65% recycled content" tells a buyer something. "Made from recycled materials" does not.
- Name the certification. GRS-certified is checkable. Recycled alone is not.
- Use a woven label. A small interior label stating the content is more convincing than a product description, because the buyer sees it after purchase rather than during the sale.
- Do not overreach. Claiming carbon neutrality, biodegradability or plastic-free status on a rPET product is inaccurate and it undermines the claim that is actually true.

Recycled polyester carries a modest premium over virgin and performs identically. Of the certified options available it is the smallest price gap for the most defensible claim.

Care is the same as any performance fabric: wash cold, air dry, and skip fabric softener, which coats the fibers and reduces wicking.
