How to Fix a Hat That's Too Big: What Works and What Doesn't
Some of these fixes work well and one of them ruins hats permanently. We'll sort them out for you.
The reliable fix for a hat that's too big is sizing tape or foam inserted behind the sweatband, which takes up a quarter to a half size and can be removed. Shrinking works on cotton and is irreversible and imprecise. Everything else is a compromise. Which one suits depends on how much you need to take up and whether the hat is worth the risk.

Try sizing tape first on any hat worth keeping. It is inexpensive, reversible and handles most of the gap between one size and the next.
Sizing Tape and Foam
The standard solution and the one hat shops have used for decades.
Sizing tape is a thin foam or felt strip with adhesive on one side. It goes behind the sweatband, around the inside of the crown, reducing the internal circumference.
- How to apply it. Fold the sweatband down to expose the inside of the crown. Clean the surface. Cut the tape to length and apply it around the band area, starting at the back. Fold the sweatband back over it.
- How much it takes up. A single layer handles roughly a quarter size; a thicker foam or a doubled layer handles closer to a half.
- Where to place it. At the back for a cap that slips backward, evenly around for a general reduction, or at the sides for a hat that rocks.
Partial application is useful. A strip across the back only takes up less overall while stopping the specific movement that makes a cap feel loose.
Shrinking Cotton
It works and it is worth understanding the risks before trying it.
Cotton shrinks with heat and moisture, and a hot wash followed by a warm dry can take a cotton cap down close to half a size. That is enough to close a real gap.
Three problems. It is imprecise — you cannot control how much it shrinks, and overshooting cannot be undone. It damages structure — water dissolves the sizing in buckram and warps brim boards, so a structured cap can come out misshapen. And it affects the decoration — embroidery does not shrink with the fabric, so a design can pucker as the cloth around it draws in.
If you try it anyway. Use warm rather than boiling water, dry the hat on a form or a head-shaped object rather than in a dryer, and check the fit between cycles rather than committing to one long one.
Shrinking is irreversible and imprecise. On a structured cap it can warp the brim and soften the crown permanently, and embroidery does not shrink with the fabric, so designs pucker.

- Trying to take up more than half a size. The hat sits wrong regardless.

- Adding so much tape the hat perches. Reduced circumference does not add depth.
What Does Not Work
- Stuffing the crown. Padding at the top does not change circumference, and it makes the hat sit even higher.
- Tightening a strap past its range. If a cap is loose at its smallest setting, the head is below the adjustable range and no adjustment exists.
- Elastic sewn into the sweatband. It gathers the band unevenly and creates pressure points rather than a smaller circumference.
- Hot water alone on synthetics. Polyester and nylon barely shrink, so the method that works on cotton does nothing here.
That last point is worth knowing before attempting anything. If the cap is polyester, shrinking is not an option at all and sizing tape is the only route.
When the Hat Is Simply Wrong
Worth being honest about. If a hat needs more than about a half size taken up, no fix produces a good result.
The reason is that circumference is only one dimension. Reducing it does nothing for crown depth, so a hat that was too big overall ends up tight around and still sitting too high — which looks worse than the original problem.
Two signals that a hat is beyond fixing. It slides down over the eyes rather than just feeling loose, which indicates depth as well as circumference. And it lifts at the back when you look up, which means the crown shape is wrong rather than the size.

If a hat slides over the eyes or lifts at the back, the crown depth is wrong as well as the circumference. Taking up the size will not fix either symptom.
Adjustable Caps Specifically
Most loose-cap problems on adjustable blanks are not sizing problems at all.
- A creeping strap means the slider has lost grip, usually because it is smooth plastic against a slick woven strap. Nothing about the size is wrong.
- A stretched closure happens when a cap has been worn at its largest setting for a season. It will not return.
- A snapback at its smallest setting still loose means the head is below the adjustable range, around 21.5 inches, and a youth or fitted cap is the answer.

Sizing tape costs very little and works on any cap. Before attempting anything irreversible, it is worth trying on a hat you would rather not ruin.
A new cap settles slightly with wear as the crown and sweatband relax. A hat that feels marginally loose on day one may be right in a fortnight, so wait before modifying it.
Check the fiber before considering shrinking. Cotton responds; polyester and nylon barely move, so on a synthetic cap sizing tape is the only practical route.
