Why It Dries So Fast
Nylon fibers are solid and hydrophobic, so water cannot enter the fiber itself. It sits on the surface and between fibers instead, where it evaporates quickly or simply runs off.
The fabric is also typically woven very lightly, so there is less material to hold moisture in the first place. A nylon cap holds a fraction of the water a cotton one does, and what it holds goes fast.

Embroidery on Nylon
Nylon is workable and it needs more care than cotton, for three reasons.
- The surface is slick. Fabric can shift under the presser foot, producing registration drift on multi-color designs. A stable structured panel and proper hooping both help.
- Needle holes stay visible. Tightly woven synthetics do not close around a needle the way cotton does, so removed or reworked stitching leaves permanent marks. Getting it right first time matters more here.
- Heat sensitivity. Nylon has a lower melting point than polyester, so backing removal and any heat-applied element need care. Heat transfers in particular need temperature control that suits the fiber.
None of this makes it difficult, and all of it is worth confirming on a proof rather than assuming a file proven on cotton transfers directly.
Nylon does not close around needle holes. Reworked or removed stitching leaves permanent marks, so a proof matters more on this fabric than on cotton.

Nylon Weight and Denier
Nylon is specified by denier rather than ounces, and knowing roughly what the numbers mean helps compare blanks.
Denier measures the weight of the yarn rather than the fabric. Higher numbers mean thicker, heavier yarn.
- 20–40D. Ultralight. Used in packable and technical gear. Very light, translucent, and easily damaged.
- 70–150D. The usual range for headwear. Light, tough enough for daily use, and it holds shape.
- 210–420D. Heavy-duty. Used in packs and field gear, and it appears in headwear on tactical and expedition styles. Stiffer and considerably more durable.
Ripstop specifications often quote both the base denier and the reinforcing thread denier, which is why you see numbers like 70D with 210D grid.

For most branded programs anything in the 70 to 150D range is right. Below that the fabric is too fragile for a hat handled daily; above it the hat gets stiff and heavy, which removes the reason for choosing nylon.
Colors and Finish
Nylon takes dye well and the range is narrower than polyester, partly because nylon dyeing is a different chemistry and partly because the fabric's technical positioning means manufacturers stock fewer fashion colors.
Finish varies more than on cotton. Matte nylon reads outdoor and understated; a shinier finish reads sporting and can look cheap on a branded cap. Worth checking on a sample, since product photography rarely conveys sheen accurately.

Nylon and Salt Water
For marine programs specifically, nylon has a property worth knowing that cuts both ways.
Nylon absorbs a small amount of water into the fiber — considerably less than cotton and more than polyester. In salt water that means some salt penetrates the fiber rather than sitting on the surface, and repeated cycles of soaking and drying leave deposits within the fabric.
The effect over time is a slightly stiffer hand and, on some colors, a faint pale bloom as salt crystallises. It also accelerates ultraviolet degradation, since salt deposits hold moisture against the fiber.
The fix is simple and worth telling a marine customer: rinse in fresh water occasionally rather than only when the hat looks dirty. Thirty seconds under a tap removes most of it, and it extends the life of a nylon hat in a saltwater environment considerably.

Polyester handles salt slightly better, which is worth weighing for a charter or dock program where hats are soaked daily and rinsing is unlikely to happen.

Nylon in Cold Weather
Nylon is thought of as a warm-weather fabric and it has a genuine cold-weather role worth knowing.
The fabric blocks wind almost completely, because the weave is tight and the fibers do not allow air through. On an exposed site in cold wind that matters considerably more than insulation does — wind stripping warmth away is what makes cold uncomfortable, and a windproof layer addresses it directly.
What nylon does not do is insulate. On its own it is a barrier rather than a warm fabric, which is why cold-weather nylon headwear is almost always lined — fleece, sherpa or a thin thermal layer inside a nylon shell.
