What Are Hats Made Of? Fabrics, Linings and Hardware

A cap looks like one object and is assembled from about eight. Knowing which is which explains almost every question you'll have about fit and decoration. We build them daily.
Most hats are made from a shell fabric, an internal stiffening layer, a sweatband, a brim board, and a closure, with thread and hardware holding it together. The shell decides how the hat looks and breathes, the stiffening decides what logo you can use, and the sweatband decides whether it's comfortable. Everything else is finish.

Stiffening: The Part That Decides Your Logo
Behind the front panels of a structured cap sits either buckram — a stiffened cloth fused to the fabric — or a layer of foam. Neither is visible from the outside and both do the same job: they hold the crown upright and give a needle something to push against.
That second function is why it matters. When thread is stitched into fabric, the fabric wants to pull inward. A backed panel resists it; an unbacked one does not, and dense designs pucker permanently.

Structure applies to the front panels only. Side and back panels are usually unbacked even on a structured cap, so side decoration follows the soft-cap rules.
The Sweatband
A strip of fabric stitched around the inside base of the crown, and the only part of the hat in constant contact with your head. It does three jobs: manages moisture, sets how the cap feels, and takes up a small amount of internal circumference, which affects fit.
- Cotton absorbs and holds moisture. Comfortable in mild weather, damp in heat.
- Wicking synthetic moves moisture outward and dries fast. The right specification for anything worn in Florida.
- Terry has high absorption capacity, used on sport and racquet styles.

The Brim Board
Inside every cap brim is a stiffening insert — usually plastic, sometimes recycled fiber or cardboard on cheaper blanks — sandwiched between the outer fabric and the undervisor. It sets the shape, the stiffness and whether the brim is flat or pre-curved.
It is also the component that fails first. Heat warps plastic boards permanently, which is why a cap left on a dashboard or run through a dryer never regains its shape. Cardboard boards on cheap hats soften when wet and never recover.

Closures and Hardware
- Snapback. Two plastic tabs with pegs and holes. Widest range, most durable, most visible.
- Strapback. Fabric or leather strap through a metal or plastic slider. Cleaner back, softer feel.
- Buckle. Metal hardware on webbing. Reads outdoor.
- Fitted. No adjustment at all. Cleanest silhouette, hardest sizing.
- Stretch-fit. An elastic band inside an unbroken back.

Knit Hats Are Different
Beanies are made from a single knitted fabric with no panels, no stiffening, no brim board and usually no separate sweatband. That is why they fit almost everyone and why the decoration rules differ — there is no stable panel, so the cuff fold is the only reliable surface.

- Judging a hat by its shell fabric. The stiffening and the sweatband decide more.
- Ignoring the sweatband on a summer program. It is the only part touching your head.
- Machine drying anything with a brim board. Heat warps it permanently.
- Assuming side panels are structured. Backing sits behind the front only.
Thread, Linings and the Rest
Four components most people never think about, each of which affects something.
- Thread. Embroidery thread is usually polyester or rayon. Polyester is stronger and more colorfast; rayon has more sheen and reads slightly richer. For anything worn outdoors, polyester.
- Undervisor. A separate fabric panel on the underside of the brim, often a different color from the top. Its job is cutting glare reflected up from water and pavement, which is why gray and black dominate.
- Lining. Uncommon on caps and standard on cold-weather knits. A fleece band across the forehead is the single biggest warmth upgrade available on a beanie.
- Interfacing and seam tape. Thin fabric strips reinforcing seams and covering raw edges inside the crown. Present on better blanks, absent on cheap ones, and visible in five seconds if you turn a cap inside out.
None of these change what a hat is, and each explains a difference between two caps that otherwise look identical on a shelf.
How the Components Are Assembled
Knowing the order of assembly explains several things about caps that otherwise seem arbitrary.

Panels are cut and the stiffening fused to the front ones first. The panels are then sewn together into a crown, seams are taped, and the eyelets or grommets are set. The brim is assembled separately — fabric around the board, topstitched — then attached to the crown. The sweatband goes in last, covering the raw lower edge, and the closure is fitted.
Two consequences follow. Embroidery has to happen before the crown is closed, which is why decoration is limited to the areas the machine can reach flat — and why adding a logo to a finished cap is a different and more limited process than decorating a blank panel.
And the sweatband covering the lower edge is why a cap's interior finish tells you so much about its build quality: it is the last component fitted, so cutting cost there is the easiest saving a manufacturer can make.
What to Check on a Sample
Turn a cap inside out and four things are visible in about thirty seconds.
- Sweatband material and stitching. Cotton or synthetic, stitched all the way round or tacked at intervals.
- Panel backing. Whether there is buckram behind the front, and how far it extends.

- Eyelet stitching density. Thin coverage means the hole opens up within a season.

The components that cost least to upgrade are the sweatband and the seam finishing, and they are the two that affect daily wear most. Spend there before spending on a premium shell.
