Cut Vinyl

A sheet of colored vinyl is cut to the design shape, the excess is weeded away, and the remainder is pressed onto the fabric.

Heat-Applied Patches

This is the weakest option on headwear and the most commonly chosen, because it is quick.

The problem is geometry rather than adhesive quality. A crown curves and flexes every time the hat goes on, working at the bond from the edges inward. Corners have the least surface area and the most leverage, so lifting always starts there.

Adhesive is genuinely useful for one thing: holding a patch in position while it is sewn. As a permanent attachment on a hat, it is temporary.

A heat-applied patch on a cap lifts at the corners over time. The crown flexes with every wear, and adhesive gives way where there is least surface area and most leverage.

  • A curved cap platen matches the crown so pressure is even across the whole design. A flat press on a domed panel bonds the center and leaves the edges weak.
  • Temperature and dwell time have to suit the fabric and the film. Under-pressing gives weak adhesion; over-pressing scorches fabric or glosses the print.
  • Peel timing is specified by the film, and doing it at the wrong moment affects the finish.

Layering Vinyl Colors

A detail specific to cut vinyl that affects both look and durability.

Each color in a vinyl design is a separate sheet, cut and pressed in sequence. A two-color logo is two layers, one pressed on top of the other.

Two things follow. Thickness accumulates. A three-layer design sits noticeably proud of the fabric and stiffens the panel more than a single layer does. And each layer needs its own press cycle, so multi-color vinyl takes longer and costs more — the reverse of printed transfers, where color count is free.

There is a durability consequence too. The top layer bonds to the vinyl beneath it rather than to the fabric, and vinyl-to-vinyl bonds are generally weaker than vinyl-to-fabric. So the outermost layer of a stacked design is usually the first thing to lift.
