Puff isn't thicker embroidery. It's a different construction with different rules. We'll explain what it needs to work.
3D embroidery stitches over a foam layer laid on the fabric, so the thread rises above the surface and the foam is trimmed away at the edges — where flat embroidery lays thread directly onto the fabric. That foam core is why puff needs bold, closed shapes: it has to be fully covered by stitching or it shows, and thin elements can't hold it.

How Puff Is Built
A sheet of foam is placed over the panel, the design is stitched through it into the fabric, and the excess foam is torn or melted away around the outside of the stitching.

- The stitching must fully enclose the foam. Any gap in the outline leaves foam visible at the edge, which reads as a fault.
- Stitch density has to be high. The thread has to cover the foam completely, so puff uses considerably more stitches than flat for the same shape.
- Elements need width. A thin line cannot hold a foam core and cannot be cleanly trimmed, so it either flattens or leaves ragged foam.

Puff is a bold-shape technique. Flat handles everything puff cannot.
Check your artwork's thinnest element before choosing puff. Anything under about 4mm wide will not hold a foam core, and that usually rules out taglines and fine ornament.
What Suits Puff
- Bold block lettering. The classic use, and what the technique was built for.
- Simple monograms and initials. Single heavy characters read excellently.
- Thick outlined shapes. Where the outline itself has width.
- Sports and varsity marks. The aesthetic association is strong.

Why Dark Grounds Work Better
Puff creates its effect through shadow along the raised edge, and that shadow needs somewhere to fall.
On a dark ground the surrounding fabric is already dark, so a raised light element reads with maximum separation and its own shadow sits against a dark background. The dimensional effect is at its strongest.
On a light ground the shadow has to compete with the brightness of the fabric around it, so the raised quality softens and the design can read simply as thick lettering rather than as dimensional.
Two practical consequences. Puff on black, navy or charcoal delivers the strongest result. And if the colorway is fixed and light, flat embroidery or a patch usually looks better than puff that does not read as raised.
Puff reads through shadow. On a light-colored hat the shadow competes with the bright fabric around it, and the design can look merely thick rather than dimensional.
Crown Structure Matters
Puff's high stitch density interacts with the crown underneath.

Unstructured crowns have nothing behind the fabric. Dense puff stitching draws the panel in, which puckers the fabric around the design and can distort the crown shape.

The practical guidance is that puff belongs on structured caps. On a dad hat or soft crown, either reduce to flat embroidery or move to a patch, which brings its own stable surface.

Combining Both

A typical arrangement is a bold puff wordmark or initial with a flat-stitched tagline, date or secondary line beneath it. The puff carries the impact; the flat handles the detail puff cannot.
Two things to plan. The foam is trimmed around the puff element only, so the flat sections need enough separation that trimming does not disturb them. And the height difference is noticeable, which is the point, so the composition should look deliberate rather than accidental.
Mixing within a single word rarely works. Some letters raised and others flat reads as an error rather than a choice.
Puff Height and Foam Thickness
The raised height is a specification rather than a fixed property, and it is worth choosing deliberately.

Foam comes in different thicknesses, commonly 2mm and 3mm, and the choice sets how far the design stands off the fabric.
2mm foam gives a moderate lift. It reads clearly dimensional and stays subtle enough for a corporate or retail piece, and it forgives slightly narrower strokes.
3mm foam gives a pronounced lift with strong shadow. It suits sports, streetwear and anything wanting maximum impact, and it demands wider strokes to cover cleanly.
Thicker foam is not simply more of the same effect. It needs more stitching to enclose, pulls harder on the fabric, and is less forgiving of any element that is marginally too narrow.
For most branded work 2mm is the sensible default, with 3mm reserved for bold single elements on structured crowns where the impact is the point.
Cost and Production
Puff carries a higher stitch count than flat for the same design, since the thread has to fully cover the foam. That increases both cost and run time.
It also adds a materials step and a trimming step, and it is less forgiving in production — a design that runs cleanly flat can need adjustment to run well in puff.
The practical guidance is that puff suits a compact bold element rather than a large design. A small puff monogram costs little more than flat; a large puff area costs considerably more.
