A sublimated patch is printed by turning dye into gas that bonds into polyester patch fabric, then cut, edged and sewn onto the hat — so the color goes into the fabric with no coating, no hand and nothing to crack. It carries photographic artwork and unlimited color, and because it attaches by stitching rather than adhesive, it doesn't have the lifting problem applied transfers have.

How Sublimation Works
Dye is printed onto transfer paper, then heat converts it directly from solid to gas. The gas penetrates polyester fibers and bonds within them as it cools.
Three consequences follow, and they explain why the method suits patches so well.
- There is no coating. The color is in the fiber rather than on it, so the patch has no hand at all — you cannot feel the design.
- It cannot crack or peel. There is no separate layer to fail.
- It needs polyester. The dye bonds only with synthetic fibers, which is why the patch fabric is polyester regardless of what the hat is made of.

The Color Limitation
One genuine constraint worth understanding, since it surprises people.
Sublimation dye is translucent. It colors the fabric it lands on rather than covering it, so it cannot lighten a dark ground — there is no white ink in the process.
On patch fabric that is easily solved by using white polyester as the base, which is standard. Every color then prints accurately.
What it means practically is that any area meant to be white in the design is simply unprinted fabric. So a design with large white areas works perfectly; a design that needs white on a colored ground does not, because the white would have to be printed.
The design implication is minor and worth knowing at artwork stage: build toward white or light backgrounds rather than dark ones with light elements floating on them.

Edge and Backing
The patch has to be cut and finished, and the choices matter for both look and durability.
- Merrowed edge. A thick overlocked border. Traditional and durable, and it only works on simple convex shapes.
- Hot cut. A heated blade seals the polyester as it cuts, giving a thin clean edge on any shape.
- Laser cut. The most precise, suiting complex outlines.
Because the fabric is polyester, hot and laser cutting both seal the edge as they cut, so fraying is not the concern it is on cotton-based patches.

Durability
Among the best of any decoration method, with one caveat.
The color cannot crack, peel or wash out, because it is bonded within the fiber. A sublimated patch looks the same after years of washing.
The caveat is ultraviolet. Sublimation dyes fade under prolonged sun exposure faster than woven or embroidered thread does, so a hat worn outdoors daily in Florida will show gradual softening of the colors over a few years.
That is a slow, even fade rather than a failure — the patch does not degrade, the colors simply mute. For most programs it is entirely acceptable, and for a retail piece it reads as normal ageing.

Patch Shape and the Image
Sublimation prints to the fabric before cutting, which creates a design opportunity other patch methods do not have.
Because the image is printed across a sheet and the patch is cut from it afterward, the artwork can extend right to the cut line with no border, no margin and no framing element. The image simply ends where the patch does.
That allows what a photograph would call a full bleed — a scene filling the entire patch shape edge to edge. On a woven or embroidered patch the border is a structural necessity; on a sublimated one it is optional.
Two practical uses. A die-cut silhouette where the patch shape follows the image outline, such as a mountain profile or an animal shape. And a borderless rectangle or circle, where the image runs to the edge for a modern, photographic look.
If a border is wanted it has to be designed into the artwork rather than added by the edging, and allowing a small margin for cutting tolerance keeps it even all the way round.
