- Weight comes from construction as much as fabric. How a cap is built matters as much as what it's made of.
- Buckram, sweatband and lining are the heavy parts. Strip those out and the same shell feels noticeably lighter.

Where the Weight Actually Is
People assume the shell fabric determines how heavy a hat feels. It contributes and it is rarely the largest component.

- The sweatband. Wider and thicker bands add noticeable weight, and a saturated cotton band adds considerably more once it is wet.
- The brim board. A plastic insert running the width of the brim. Necessary on a cap and heavier on a wide brim.

- The shell fabric. Real and usually the smallest of the five.

An unstructured microfiber cap with a synthetic band is about as light as a decorable cap gets. It weighs noticeably less than a structured twill cap and takes a cleaner logo than most alternatives.
What You Give Up
Worth being straight about, since lightweight is usually presented as pure upside.

- Logo area. Unstructured crowns give roughly two-thirds the usable height and cannot carry dense fills. For a brand with a large detailed mark this is a genuine constraint.

Those differences sound small written down and they are noticeable in wear, particularly across a long day and particularly once sweat is added — a saturated cotton sweatband alone can add a meaningful fraction of the hat's dry weight.
