Why Blends Beat Pure Cotton for Branding
Three practical reasons and all of them show up after the hats have been worn rather than on day one.

- Shrinkage. Pure cotton shrinks, particularly in heat. On a fitted or stretch-fit cap that changes the size; on a structured one it can pull the crown out of shape. Polyester content limits it substantially.
- Colorfastness. Cotton fades faster than polyester across almost every color and dramatically faster on reds, oranges and blacks. A blend holds a program looking consistent for longer.
- Drying speed. Cotton absorbs and holds moisture; polyester moves it. In Florida that is the difference between a cap that is damp at lunchtime and one that is not.

Heathers Are Blends
Nearly every heather fabric is a blend, because the mottled effect is produced by mixing fibers that take dye differently. Cotton and polyester absorb dye at different rates, so a single dye bath colors one more deeply than the other and the result reads as flecked.
That is why you rarely see a hundred percent cotton heather. If a supplier offers one, it is usually achieved by blending pre-dyed cotton fibers, which is a different and more expensive process.

Embroidery on Blends
Blends take embroidery well and sit between the two pure fibers in behavior.
Compared with pure cotton. Slightly more stable under a needle, since polyester resists the fabric distortion that dense stitching causes.
Compared with pure polyester. Less prone to the puckering that slick technical fabrics can show and the surface holds thread with a more matte finish.
Higher polyester content also reduces the risk of dye migration, where color from the fabric bleeds into light thread over time. That is mainly a concern on dark saturated grounds with white stitching and it is one more argument for a blend on a black or red program.

Blends and Dye Migration
A specific technical issue worth knowing about on dark blends with light stitching.
Polyester is dyed with disperse dyes, which under heat can move — the dye sublimates slightly and redeposits into adjacent material. On a dark polyester or poly-blend cap with white embroidery, that can mean the white thread picks up a pink or gray cast over months, particularly if the cap is exposed to heat.
Cotton does not do this, so the risk rises with polyester content. It is most common on reds, deep blues and blacks.
The fix is a blocking underlay — a layer of stitching under the visible design that acts as a barrier between the fabric and the top thread. It costs nothing meaningful and it is standard practice on dark synthetic grounds.
Worth specifying rather than assuming. A logo that was white on delivery and looks faintly pink a year later is a dye migration problem rather than a thread quality one and it is entirely preventable at production.
How Blends Age
A blend ages differently from either pure fiber and mostly in useful ways.

Cotton is the fiber that softens, so a blend breaks in and gets more comfortable over the first month — less dramatically than pure cotton, but noticeably more than pure polyester, which feels the same at month twelve as on day one.
Polyester is the fiber that holds, so shape and color stay closer to the original for longer. A 60/40 cap at eighteen months looks like a slightly softer version of the hat you ordered, where pure cotton looks visibly faded and slightly misshapen by then.
Pilling is the one place blends can underperform. Cotton and polyester abrade at different rates and on some fabrics the polyester fibers migrate to the surface and form pills at the contact points. It is more common on lower-quality blends and on higher-polyester ratios and a fabric shaver removes it.
Care
- Wash cold. Heat is what causes the shrinkage that polyester content is there to limit.
- Never machine dry a structured cap. The brim board warps regardless of the fabric.
- Air dry on something round to keep the crown shape.
- Spot clean where possible rather than washing the whole cap.
